On the MAPI test does it put the email in the Inbox/Drafts or just Send it?
Have you got multiple Profiles Setup in Outlook?

The test e-mail just sends, but it sends from my own e-mail which I don't really want. I have several e-mail addresses set up in Outlook, am trying to send from my 'clients' and am using one of the others as a test recipient.

No. I've tried every combination of MAPI/SMTP and the only thing I can get it to send is the test e-mail, which it will send in both MAPI and SMTP. AARGH!!!!

I think we must have missed something,
If SMTP works sending a test mail it should work sending a real mail.
Can we try sending via SMTP because that is the least complex route.
Things to check:-
The report email settings are set to use SMTP
The report email settings in the report designer are not set to override defaults (or if they are they are set to use SMTP.)
The SMTP sending of test mail works
Set the report to send as "plain text ansi (default)". (I know you say PDF export is working, but lets eliminate as many things as possible for now.)
Anti-virus may be intercepting or interfering with mail, disable it (what AV are you using BTW?)

What I really need is the actual report layout.
Open it in the report designer and then do a save as and save a copy on your desktop, then attach that to the post.
I might have spotted a problem. The Subject of the email is invalid.
You are adding a number to a text string this should fix it.

I have just had a go with this and apart from the subject (you need to edit the expression in the expression editor) it works fine.
Remaining things I can think of that would cause this ... in order of least difficulty to investigate/rule out.
1/ a faulty or bad email address in the customer record.
2/ corrupt data
3/ some sort of malware interfering with email operation
4/ anti virus interference
5/ a corrupt installation of Sage
1/ I have assumed that you had set a valid address and that you had tried this with more than one customer so if it was an issue it would not have broken every test. This assumption could be wrong so :-
Have you checked the email addresses on the customer records of the invoices you tried to print are valid?
2/ Can you try using the layout by going into the demo company and running the report against some invoices in there.
3/ Malware is not the easy to deal with. There are a lot of things it could be and this forum is really about Sage 50.. But I would start with using HiJackThis to get a report, which you can post here and I will have a look at.

Personally I would un-install it and after testing replace it with Microsoft Security Essentials which is the only product that is FREE for commercial use (for up to 10 PC's)
5/ A clean re install, fixes most installation issues, after reinstalling you will need to apply all the patches and report designer updates. It is rather a lot of work as you have to manually delete a lot of bits that Sage leaves behind.

Hi
I have now tried using a different set of data and the invoice sends fine, so I am taking it that this means corrupt data? (I wouldn't be surprised as I took this job on from someone else and he had no book-keeping knowledge so the whole thing was a mess). Is there anything I can do other than finish the year end and then set up a clean set of data using b/fwd balances?

I would start by being very careful.
The dataset is not in good condition so it could just crash, so be vigilant about backups and the error check report.
I would run the maintenance options reindex and compress (having backed up first) as this may cure the issue.

Thanks - am already almost anal about back-ups with all my client data. Will do as you suggest with re-indexing etc (might try on a back up copy on my laptop first!). If all else fails, might look at setting up as a new client after this year end and bring in brought forward balances.

Brought forward is fine, the only issues are the Bank Rec's and VAT return history.
A data fix might be a better option if re-indexing doesn't work.
